Well a follow up on my progress, or lack there of. First of all I wish I had the photography skills of GM to post some pics but even if I did there's only one GM and I wouldn't even dream of stealng his thunder (besides he takes too much abuse from you clowns). I lubed and reinstalled the pushrod thanks to some very detailed instructions on this form and the Big Dog Owners Group. However since I didn't use high temp grease (just a general type water repellent grease is all I had at the time) I decided to pull it out again and relube it with some high temp grease. How do I know if all three ramp ball bearings stayed put on the ramps? The clutch lever moves very smoothly and appears to activate the clutch fine but couldn't one bearing have fallen out and me not know it? Anyway to the primary chain adjustment. I loosened up the adjusting bolt more and was able to get a long socket extension and a socket and torque it toward me and up, if that makes sense, and then I was able to slide the adjuster upward. actually it slid too far and as I was tryng to get it just right the socket fell off into the primary cover so now I need to take the outer primary cover off anyway:bang: One good thing is that the magnetic plug was free of metal filings. I think I will try to fabricate a tool that makes adjusting the primary chain easier when done through the inspection hole. I'll keep you posted. As a follow up question, which I eluded to in my original post, how does one put the bike in 2nd, 3rd, 4th, 5th, or 6th gear when it's not running? Mine will only shift into 1st & Nuetral???

A telascoping magnetic retrieval tool may save you from pulling the cover and buying a new gasket. Sometimes the cheapest and least used tools come in really handy when you need them.

If they did you wouldn't get very good clutch action. The plate on the back of the cover holds them in. You didn't remove the plate inside the cover did you?

As a follow up question, which I eluded to in my original post, how does one put the bike in 2nd, 3rd, 4th, 5th, or 6th gear when it's not running? Mine will only shift into 1st & Nuetral???
Should be no problem, mine shifts fine but if you need to you can rotate the rear wheel a bit and should shift.

It's all fun isn't it taking it all apart and getting back together and then riding.

No Ray, I did not remove the plate inside the cover and from the service manual diagram that is what I assumed also, that the inner access cover, as it is called on the diagram, would retain the inner ramp, bearings, and outer ramp. However it was stressed in several members instructions on the BD owners forum (dog1 & sulconstr come to mind) that you must put pressure towards you on the clutch push rod when unscrewing and screwing back in in order for the bearings not to fall out?????? I know Sul has done a lot of work on his bike and I take what he says as pretty much gospel and he implies that one can seperate the inner & outer ramps to the point of losing the bearings if you push the clutch rod in hard enough, that point is what is confusing me, that is why I asked the question in the first place. It is impossible to rethread the clutch rod without putting some inward pressure on the rod when you are initially trying to catch the threads. So can the bearings fall out if the inner access cover is not removed???????

Okay, then I wouldn't be worried to much about the balls and ramp. They are held in pretty good behind the plate on the inside of the sprocket cover.
You can see it in this picture.


I just had mine apart the other day when I took these photo's and have had it apart many times and never had a problem. Here it the clutch push rod. You probably noticed that most of the grease is squeezed out when you put the pushrod back in. Mine came out with plenty of lube on it so I was in good shape.

Special note: You should squeeze the grease into the axle as in the picture above when the cover is off that way you ensure that sufficient grease gets in there.

Thanks for the pics Ray and as they say "worth 1000 words". I can't see how the bearings could possibly fall out unless the tollerences between the two ramps is significant enough when they are seperated but I doubt that the engineering would allow such tollerences, there would be no need for it. You put my mind at ease. I also noticed that your push rod didn't have any ridges on it like mine does except for the one about an inch or two from the top. Maybe I will take an emery cloth to it to smooth it out a tad. Thanks again

Gee Chacha... I think that would increase the popularity of say... the blinker lens how to. Just put her in there in some 4" spiked heels and thigh highs! Hmmmm maybe I need to get a vid camera!

A tripod and a camera w/ a remote, so then you can focus more on directing than getting the shot.

LOL... like I said... I got no vid camera... maybe this winter... when I do my 7500....
