Do you still have the Thunder heart ignition system? If so pull it out and throw it away. I went with the crane Hi-4 programmable. Simple easy replacement. Everything is in the nose cone. Mug 04 Chopper left me stranded in a very similar situation.

The cam sensor or the unit in the cone. You'd have to test the unit in the cone against the specs from each wire, as would you see the resistances in the cam sensor to determine who has failed, Same goes for the coil test... process of elimination.

I'm wiring a chopper from scratch as we speak. I'd use all HD evo vo-reg/spark box/cup and cone sensor/VOES/ foot brake switch only. One hot wire to the headlight, then one matching low/hi beam connectors sitting outside the h/l bucket. Say if the low goes out, you just reach over the bars and plug in the hi to get home. Slam button on the starter motor... no relay/no start button at the bars. Key switch that has one post for hot from batter to coil, then the other click over has head and tail on. You have a junction box glued to the frame, hot one side of the junction so the one brake light is hot with key on only. No horn.

I would rip out the Thunder Heart ignition and replace it with a more modern like the Crane Hi-4. It’s programmable. If the rest of the electronics are ok just replace the ignition system.

Not possible, it is needed so the ignition knows when to fire. If your talking about your 03 It has a cam sensor. Same function different name. Different location.

Mine smoked the battery and all it was ( the bolts that go into the battery had vibrated loose) get new battery and put the wavy washers on and tighten them and check them between rides.

Yes... you must ask 'wallet' if you want to go that way. Then Go pre 1999, post 1984 hd OEM parts.
1. Cup
2. Crank pickup
3. Spark box
4. Toggle switch to turn the box on and off.
5. BD's black box is out of the loop tied in to the cam/crank sensor is the no start. Coil ties in with the OEM spark box.
6. All the BD black box does is wink, start, lights, etc.

Hi Hulsey, It seems from the thread you have decided not to rewire the complete bike. It may be best to go back to square one and be clear on what happened originally, what you have replaced successfully and finally where you are in the troubleshooting process. The more clear information you give the better the chance someone on this site will be able to help you.
