Yeah, to do it right, that whole engine is going to have to be pulled apart, piece by piece.

While apart you might as well rebuild it.

Take into consideration the actual value of the bike itself and assess if its even worth it (to the owner)...

Bolt would stress the JB. Has to have it clean of oil. Not a welder, but I'd also run a bead inside the U-break as well.

Not worth fixing looks like an 80" EVO? You can buy a whole new used one cheap. Or what John said buy a new case and be done with it.

If it was a flat head or pan head motor then that's different...it would be worth it!

Well the customer said give it a try and see what happens. So I stuck a rag in the opening, cleaned it up and ground a bevel around both pieces.

Cranked the mig up and ran a couple good beads around it.

Got it packed with insulation, so it will cool slowly. I'll machine the flats back on it Monday. We'll see what happens.

I would have prepped a lime box and after you welded it up bury it in the lime box

I concur with Mick. Only heads up to the customer is the crankcase pressure and how could your run a clean weld with case sealer contaminating the bead and the heat cooking the sealer. I think it might sweat from there. Maybe some goop glue to slow it down some. Split surface has to be clean of oil... 'give it a try and see what happens'.
