Were do i start?

Okay i got an 02 bigdog pitbull with a 107 in it the bike got so hot my stater plug melted. Someone told me i have a voltage issue. Were do i start looking what would cause that plug to melt like that. Then the next day i went to start it and the starter went on it i tried charging the batter putting direct current to it freaken nothing the silinoid is just clicking but the starter motor is not engaging i wana fix this voltage problem first and see if that has anything to do with it any ideas?

I would start out first by making sure all your connections are tight and also clean (Both at the battery terminals and starter). Loose connections usually cause hot wires, just saying! That's a start.. :2thumbs:

Yep, loose connections heat up due to higher resistance. If the current flows, then I squared R losses will generate a lot of heat (I is current and R is resistance).

This year of bike has a starter relay, under the dash between the tanks. This could
be the starter part of your problems. It is a plug in type relay, any harley one will
work.

Hell, I've given bad advice all week. No reason to stop now. If your stator plug melted, it's probably not because your motor got hot. More than likely, your stator or your Voltage Regulator failed. Either one of those failing will either overcharge or undercharge your battery, possibly causing the battery to crap out. First, check all connections! Then get a hot battery and fire your motor up. Measure the VDC at the battery. Normally, you should be getting around 14.5VDC. If not, check the stator. I do this by pulling the plug (the one you have melted) and set your multi meter to VAC. Place the multi meter's probes on each of the 2 prongs coming out of the motor making sure not to touch them to ground or to each other. At idle, you should get 15-20 VAC. As you rev the engine up, so should your VAC, up to 60 volts or higher. Have a buddy rev the motor because you're making sure the mulit meter probes are touching only the 2 metal prongs coming out of the motor block. There's a "how to" on this somewhere. Do a search for more information.
