I got one of those spark sensors to put on the plug wire to check and see if it is getting power to the plug.

When it quits, does it cough through the carb and then die or just shuts down like you hit the run switch? What about a faulty run/off switch? Does it ever shut down just sitting at idle, or always while in motion?
You know what...My younger son has a Triumph Daytona that he has been fighting a dying\rough idle\ etc. problem and this young kid I work with walked up to his bike and started taking the controls apart and when he revealed the internals of the "RUN" switch etc. all the contacts were corroded with the green crap that looks like battery acid on a battery post. Cleaned it up-reassembled and been working fine so far. Kid said I see it all the time on my friends metrics, especially if you ride in the rain or wash at the car wash alot. I would definitely take a look at it.

The next time it quits without touching the Key.. check and see if all the lights are on on your EHC.. Could be the Ign switch or EHC..

remember the ignition light on the EHC is supposed to be on though - I think it flickers real fast when the engine is running but you might not notice that

just somethin to throw at ya,, my bike did something similar last year. i was 4 hours from home. towed bike home. found out next morning the terminal in one side of my coil had come loose . replaced coil and worked fine . but months later my EHC went out and did similar things...

GOT IT!!!! (I think).

I am pretty sure it is electrical. I started chasing that down tonight. I started looking at how hard it was to remove/replace the EHC. I found a frayed wire coming from the EHC. (Anyone ever get the feeling the wiring on these things was designed by a 3rd grader with a Radio Shack Project Kit?) I could not get it to shut off my moving the wire so I started looking at all of them. When I moved the one that goes down (I assume to the selinoid), it shut the bike off and it would not start. Move it around some more, the red light came back one, and the bike started.

Well - that was not it. I talked to the local BD Service center. He asked about the battery - it shows as a 270 CCA. He said you need a 330CCA minimum. I picked up a 350CCA Battery that he had at the shop, but it won't fit. He does not open back up until Tuesday. The battery that was in it is about a year old. After topping it off with the tender charger, the bike still has the intermittant problem.

I have also pulled the cam sensor - I can't see any discoloration. The frayed wire turned out to be just insulation and was fine.


He also said that I could check the EHC with the horn. It it won't start and the horn does not work, it is the EHC. The horn works, but the red lights do not come on.

This is getting frustrating.

It's just me saying it's the EHC again. It ain't a battery. A battery would not let you start it, it isn't going to stop running on you because of the battery, then the battery magically recharge itself and let you start it 10 minutes later then keep running. About the 3rd graders, the scary shit is that most of the guys who originally worked for BD originally came from Lockeed and made aircraft before they lost their DOD contaract....now that's scarry shit! Instead of paying for a new EHC (which you eventually will find out it is), put the money towards the rewire process or you'll be doing this all again not long from now.

The saga continues and is really starting to tick me off!

FIRST OFF - A BIG - HUGE THANK YOU TO DAKOTABOS!!!!!

He sent me a couple of EHCs to try and has been helping me try to figure this out.

So - I got the EHCs from Dakotabos and replaced mine. I fired it up and it ran fine. I was suprised because the battery was weak, but it worked anyway. I took it around the block (about 3 miles) and it ran great. It was near dark and the deer are on the move around here so I did not take it for a long ride. I ended up having to go out of town so it sat for a week and was on a battery tender the whole time. When I got home, I grabbed the OL and we went for a ride. We got about a mile away from home (downhill unfortunately) and it quit! Same as before. I wait about 15-20 minutes while it cooled and I steamed and it starts. I get about 1/3 of the way home and it quits again. This time, it won't restart. My wife calls her sister to come get us - I go and get the toy hauler an two and a half hours later, I am back home from a @#$%ing ONE mile ride. After I unloaded the bike and it had not run for about 1 1/2 hours, I tried to crank it and it would not run - good thing, I would have probably taken a baseball bat to the thing!

The next evening, I come home - hit the starter and it fires right up. Also, with the old EHC, I could hit the Stop/RUN button and cycle it a few times and get it to fail. With the replacement one, I can not get it to fail by doing this.

With Dakotabos' help and suggestions -

Battery is reading 13.18v

I have tried wiggling the key while running - still runs.

I have tried to heat up the cam sensor with a heat gun (puts out about 450 degrees). First I heated up the cover and the cover got pretty hot. It still ran.

I then took the cover off and heated up the cam sensor - it still ran.

Then, I pulled the cam sensor out (yes it was marked) and inspected it. I could not see anything wrong. I heated it again and reinstalled it quickly and it ran fine.

I have not taken it for a ride because I really don't trust it and don't want to have to go get my toy hauler and load the bike on the side of the road in the dark (the shoulders are pretty much non-exhistant around here).


YES - I would like to replace the entire electrical system, but as I posted in another thread, I need a full wiring diagram for the 04 chopper or I need to know if it is the same as the 05-08.

Still - I would like to figure out what is wrong with this one. It has run fine for 10,000 miles.

It appears to me that since you have replaced the EHC and it still shuts down on you and restarts when it cools down, that you have a coil problem. Try putting that heat gun to the coil and see what happens. I would replace the coil before I replaced anything else. Good Luck :2thumbs:

Does the 2004's have the resistor in the key switch loop under the coil cover???

Next time it happens - place your ear at the gas cap and open the cap slowly and listen for any air sucking noise. It could be a plugged cap vent.

Or ride for awhile with the cap loosened up.

I now have a wiring diagram. I am going to replace the ignition with a Crane Hi-4 kit (8-4100) which includes the coil and goes where the cam sensor is. Then I am ordering the Wire-Plus harness and module and am going to eleminate the EHC. I am tired of @#$%ing with this thing so I am going to fix it right and hopefully not have to worry about this again.
