Well my EHC on my 03 BDM Chopper started acting up blinker signal going haywire ect ect. So I ordered a new Heart EHC. A friend of my brothers who is an Electrical Engineering degree from MIT. When we were completely finished he started checking electrical amps. With me lights blink correctly engine rubs everything is a OK! He looked at me and said, "HOLD ON HOUSTON I SEE A PROBLEM!" I'm like no problem roooom, ROOOOM !!!!!! Let's ride! He then shows me the amp pull of the key switch. He says it's two high. You need a bigger key switch to handle the amps. I said, "This is the factory switch." Then he ask me a very strange question, " If I knew of other Big Dog owners having EHC problems?" I said yep. Well, I said the coil cover I have now is off a 2005. When my bike went back for recall it came back with the bigger coil cover, and the ignition switch has no extra room for a larger one. SO he put in a electrical relay to solve the problem. Went to Autozone and bought a relay and a relay holder. After we were done low amps through the ignition and everything is perfect! Wonder if this has been our curse!

Say I go out in the morning, turn the key on I get my blinkers going haywire, yes or no? Why? Because the 'Huston' is a lot of amps? Wasn't that the same amp rate up to the time the winkers went wonkers?

Where are all the EHC's with the same key switch, same year, same-same year after year, and no EH problems there. Strange, no?

Again, where are all the original EH's with the original key switches and nothing occurred with those. I say it has to be consistent with everyone. Was this guy a wiz in the head with the amp calc? I can go across wires and read volts and resistance. To read amps, I would have to take a wire off and the meter is in between the wire and key stud. So was that how it was [physically] measured?

And if you have said amps and Dawg says hardly any, are we not both at the the same wiring out of the relay? Where is 87 hooked up to and the 30? Run the lines worked out of the relay for the group... If you think the variable [relay wiring] would help.

If I had to guess... I'd say your lack of comments are because the EHC and ignition switch you're talking about are from an '03 and the "problem" EHC's are from '05 and newer.

Your ignition switch is attached to the start module and apparently carries 12V according to your friends measurements. Too much load for the switch? Could be. And if that's the case on your bike, maybe the start module is going bad?

Starting in '04 the ignition switch is used as a ground switch and there's very little amperage going through it. That's why most of the problems you hear about pertaining to these switches is due to vibration shaking their internal contacts creating intermittent connections.
