Bought a new 03 big dog chopper Today took it for a ride and after about an hour It started to lose power while driving. And would come right back on with out me doing anything .. Everything seems to be fine with wiring + side of that battery looked a little melted but not sure if it was like that before like I said bought it today ..

You mean the black body itself, or the lead leads off the battery posts? First see if they are tight? Check battery output with an ohm meter. Set the dial at the 20v. Start the bike and see if you get 14.1v at idle? Then rev it up to 2,000 rpm and not that voltage number.

Melting batteries mean excessive voltage, meaning, a voltage regulator may be on the blink, or I assume it's the lead and that can arc if loose and you start the engine with the motor needing a lot of cca.

Sound to me like a fuel problem. Check and see if you have a fuel filter and place or clean it . If you don't remove the Petcock under the tank and clean the screen. May need to clean out our carb bowl too.

Yeah the tank was full of fuel and the light on the speed odometer all went off so it was loss of electrical power..and it was the lead on the battery post itself ..and idea's

Check the bottom of your seat pan, sometimes the +pos terminal will contact the metal seat pan while riding and short out the system. I have place a heavy gauge plastic over the positive terminal of my battery to prevent this from happening again.

I had a similar issue with my 04 Pitbul. The problem I had was the battery would float forward and contact the main EHC plug and the bike would die. Some of the time I could flip the key switch off and on an it would keep running, other times I would be on the side of the road. If you don't have a battery strap, get one. Check the main EHC plug and use some dielectric grease on it and all your other connections. It may be as simple as a bad connection at the battery? Let us know what ya find out.

I also had similiar problem 2006 K9 - ended up being ground wires that hooks to battery was broken, but because of how everything was stuffed in you could not tell. the wires were close enough so bike would run fine sometimes. when I went looking and removed battery - I found wire completely broken just behind connector at battery.

Where is the main ehc connector ..and is it inside the ehc module because it looks like all the connectors are inside the actual module

All your wires will terminate at a connector which plugs into the EHC.

You should see the connector right on the top its pretty large and you got about 50 wires all going in the same place.

If all the wires appear to feed directly into a module you may have an aftermarket, and not the stock EHC. Something like a WP?
