I think I did something STUPID and now it's going to cost !!!

Well, first off I have to apologize for the length of the story but it seems paramount to delivering the full effect of my misery right now....

It all started a week ago when I noticed the bike would hesitate and sputter after I took a turn. ( A real badd sputter, like I want to shut off, no, I want to go !!!) It would idle fine sitting still. So I get to looking in the fuel tank and I see this green stuff floating around, I immediatly think WTF !! So I do some reading and figure out that these tanks are lined from the factory and this is most likely the liner coming apart.... I read over the POR15 Kit and decided I didn't to risk damaging the paint and I have learned my limits on what I should and shouldn't do and this fell in to the DONT DO category, so I took it down to my local BD Dealer and they used a Kreem kit on it and had it for a week...

Fast forward to yesterday.. I get the tanks back (03 Mastif has a left and a right tank), I take my time re-assembling everything. New fuel filter, new fuel lines, cleaned the petcock real well. Put about two and a half gallons of fesh gas in it, turned the petcock on and watched the fuel fill the filter. Thought all is well, no leaks let fire it up... Well, three twists of the throttle and no enricher and it starts to spin, just one poblem the battery seems week (maybe makes sense it has been sitting for about 8 days) so I hook the charger up to it and not paying attention it is on the start mode it has plenty of juice and spins nice... still no crank though... I opened (turned on the enricher thinking it needs less air to fire up... Wrong answer, the starter would not turn it over and I look down to see the negative terminal on the battery smoking and the lead terminal melting.... I imediately stop, unplug the charger and turn the switch off... I pull the battery out and notice the ground terminal on the Starter/Ignition Relay is melted. I buy another battery today and hook it up. I add a new connector to the relay and attempted to fire it up. It spun again and no crank. I then notice the two lights (Red and Green) on the Starter/Ignition relay are not lighting up.. So I read some on them and figure out that this could be my problem.. I called the local BD dealer and placed an order for one of the relay's for $79.99 and it will be here later next week..

I didn't know that there was a quick patch for the tank liner. I sent mine back to the factory and had it redone (07 bulldog). The customer service rep says that they have to boil the tank to get the old liner out.(i.e.) new paint.These bikes are fun to ride and great lookin but more tempermental than my old lady.

This is a solution kit, supposedly one part of it rinses out all of the old liner and rust then the other part applies new liner. A real crap shoot if you ask me but whatever... I hear you about the tempermental part.

If it were me and I'm saying me,I would also clean your carb bowl and blow out your jets if you had crap floating around in your tank.again thats just me:D

You are spot on, my next step is to do just that while I wait on the new starter/ignition relay to get here.

Funny thing today I hooked the suspect starter/igintion relay up and tested the lead going to the starter solenoid and I had 8.72 volts with the key switch off[/U... I found this a little odd and thought power should only flow throuh this circuit with the key in the on position and the start switch engaged?

I also tested the orange wire coming off of the starter/ignition relay (which I believe provides power to the coil and headlight) and found it to have the same 8.72 volts with the key in the off position. When I tested this cicuit it was not plugged in to the main harness it was only the pigtail coming off of the starter/ignition relay. I can only think this would drain a battery pretty quick if left this way and this is indicative of a faulty starter/ignition relay?

I dont know a whole lot about the electrical but shouldnt there be power to the starter without the key on?my starter will turn with my slam button with the key off.
