Gas cap sticking and stuck ?

My 03 had this problem. The plastic does swell over time. I used a Dremel on the plastic threads and solved the problem. If yours is just starting to get tight, I'd go ahead & fix it. Nothing like being on the road and not being able to get your gas cap off.

I went to remve my cap yesterday for a fuel up and I'll be god damned that the paint saver came off with it!!!

If it's not one thing it's another. Something else to fix.

I figure that by the time the next riding season gets here I'll have a pretty much new bike.:lol::lol::lol::lol::lol:

My cap fit was so tight it actually backed out the tank protector. I tried to brush down the threads with a wire brush and file but have given up. I am looking at a replacement. I have seen some good replacement suggestions.

Had the same problem....stole one of my wifes emery boards that she uses to make her nails all purdy and sanded the crest of the threads a couple times and haven't had any problems since....when i go to fill up, shit i'm suprised how easy it comes off now

first time it happened to me I had to borrow a pair of 440 channel locks to get it off just so I could get gas to get home. after that I cleaned the threads really good with emery cloth then put brake grease on them and havent had a problem in 4 months. maybe the rest of the bike will follow and I can put my wrenches away for a while.:lol:

You are home free. Don't put it back on. Buy any HD aftermarket cap.

I took mine apart filed and sanded the threads until it wasnt tight anymore screws in and out easy now this will take some time plastic is really hard!!

I'll tell you what I did.

First I removed the insert (lucky yours came out easily).


Second, because I had some very small paint blemishes around the edge of the bung, I purchased a paint saver ring. This ring is rubber and chrome and goes around the very outside edge of the bung. You can find them at most major retailer like J&P Cycles (I think I bought mine from ebay). This ring covers any blemishes, prevents getting gas on the tank during fill up, and doesn't interfere with any after market gas cap.

Third, I purchased an aftermarket "custom looking" gas cap. The cap looks better, I don't get gas on my tank, and my cap is much easier to get off.

In my opinion removing the insert was one of the best decisions concerning my BDM I have made so far. You will find people who disagree with me, and in the end you have to make your own decision but I don't regret it one bit.
