While you were in the primary; did you 1) Check the clutch hub nut - did it loosen up? 2) Check your clutch carrier for breakage - old square hole carriers are known to be defective design and prone to cracking.

Plenty of info on here about both issues.....

Most likely the clutch hub nut is loose. Need to remove the clutch plates again and check the hub nut. Before reinstalling clean the threads both nut and shaft with brake
cleaner and use red lock tite and torque to 80 ft lbs. Good luck.

Actually, remove brown o-ring (if you still have it) install hub, initial torque to 150 to seat it, remove nut , clean threads, red locktite and re-install, torque to at least 100 lb ft. ...(the 80 ft lb torgue spec is outdated)

I agree except for the 150 ft/lbs of SEATing torque...it seems a very high torque for the components and may do more stress than good. IMO

The clutch hub nut is left hand threaded and I believe its 1 3/16". So righty loosey.

If you remove the C-clip that holds the throwout bearing in place with some snap ring pliers then that will hold the clutch from turning. The 4 5/16"-18 bolts hold the diaphram spring plate in place along with the throwout bearing. You will also have to put the bike in gear and maybe even hold the bikes rear brake. This is only if you use a torque wrench. Myself, I have been using an air impact for many years on thousands of bikes. H-D and BDM, never had any problems and never have them loosen back up on me. Probably not a good practice for someone who is not used to it, but works very well and no chance of bending anything while torquing to spec. Also remember to use Red locktite on the threads.
Your clutch pack spec is only .004". I would be willing to bet your clutch pack is worn out of spec.

Tried applying brake and put in gear clutch still moved ....do I have to take out the clutch plates to tighten the bolt.....how much do you think a shop would charge to tighten the bolt?

Buy a electric impact and socket to fit the nut.
Remove the C-clip that holds the throwout bearing in place with some snap ring pliers.
No you do not have to take the plates out.
Throw a rag or 2 in the primary chain to lock it down.
Clutch Nut is left handed threads so put the impact in reverse and tighten the nut down. Put on the throwout bearing and c clip.
Adjust your clutch from the other side..
Your cost at the shop will be labor and you can buy the impact for less.

Tried loosening the bolt '... Held the brake and put in gear ....still spinning....
Does the bike move at all with it in gear? If your put the transmission in gear and turn the rear wheel, what does it do? If the wheel still turns with the bike in gear and the clutch together then you have a broken Main Shaft in your transmission. It's an '05 bike so I'm sure it has the old style Main Shaft in it. They are common to brake on the models before late '07.
