Bad Starter Clutch, 2004 Mastiff

Well the starter clutch is going bad (terrible grinding noise half the time when start it) Has anybody just put in a new starter clutch or should I just put in a new 2.0 starter? Any thoughts?

Theory goes something like this... 'rub both hands together real fast. Which palm stayed cold?' Look at a wear upon wear pattern. One side does not remain like new and the other wears out and grinds. So, peak cut angle of the starter gear to engage into the other gear, one wear peak wears out the matching peak and they both eat each other away [equally] during normal wear.

If this grinding noise is the starter gear rolling over that one primary gear as you hear it grinding away those gear peak each time you start it and it's never back to the same exact gear, you ground a lot of gear material off, it says... replace the gears as a set.

Can't be the starter if half the time it does not grind, right? Has to be the starter gear to primary gear riding over each other, yes?

I replaced my starter with an ultima thunder fire starter on both bikes. So far never had an issue. If your needing to replace it I can send you a link

Thanks for your reply. Maybe grind is not the right word. It sure sounds like when the starter clutches were going out on lots of 2007, 2008 Harleys from when the compensators were kicking back and taking out the starter clutches. I will check the clutch and starter pinion gears too though.

Can’t argue with that , the ultima starters are cheaper for the same 2.0 and so far have been quality starters . D&D are great to deal with and I would definitely recommend going through them. I am only recommending ultima starters because of their cost and reliability for me

I had to redtill the front bolt hole and it's not exactly where it was originally, but close. I'm thinking alignment, but not positive. I'm not sure which jackshaft is suppose to be in it, but I put 10 tooth. Would that make any difference? Please help if you can, I would greatly appreciate it.

Your bike probably came with a 9 tooth jackshaft. If the ring gear on the clutch housing has about 66 teeth you need the 9 tooth ring gear. Also alignment is critical. Loosen the two starter bolts slightly and hit the starter a few times to allow the starter to settle into alignment. Also pull the jackshaft out (pliers) to see that it returns freely after it's installed.
 
I'm not sure on the ring gear, bit I will check. I bet it's what you said. Will let you know what I found out. Thank you!

Just wanted to say thanks. I found where someone had tried to do something and had to fill it with material that didn't hold in the end and two heli-coils. Anyway ended up pulling inner primary and cutting threads into it, using longer starter bolts. Works great.
My ring gear was 66, but I went and tried the one piece jackshaft. I like it, but I have the button on my solenoid, so I can feel my starter and know when it starts to kickback and I can restart on better stroke. I like it because of engagement. It's right there, right now. Wouldn't recommend to new rider.
